Artificial intelligence is moving deeper into industrial control systems, creating new opportunities for manufacturers to improve energy efficiency and equipment performance. A recent industrial automation application demonstrates how AI can be integrated with a Distributed Control System (DCS) to optimize energy-intensive refrigeration equipment.

The solution uses Rockwell Automation’s PlantPAx modern DCS together with an AI-based optimization application developed for industrial refrigeration. The system continuously analyzes operating conditions and evaluates combinations of compressors, condensers and evaporators to identify more energy-efficient operating configurations.

The application has been deployed in the frozen food industry, where refrigeration systems can represent a significant portion of overall electricity consumption. The reported deployment achieved a 17% improvement in refrigeration energy efficiency, demonstrating the potential value of combining intelligent software with established industrial control technologies.

Industrial refrigeration is a complex process because equipment must respond continuously to changing production loads, ambient conditions and cooling requirements. Traditionally, operators have relied on predefined control strategies and manual adjustments. AI-based optimization introduces another layer of intelligence by evaluating real-time operational data and recommending or implementing more efficient equipment combinations.

This development reflects a broader transformation in industrial automation. AI is increasingly being integrated with PLCs, PACs, DCS platforms, sensors, drives and industrial data systems rather than operating only as an independent software application.

For automation engineers, this means the role of the control system is expanding. Traditional DCS technology is responsible for reliable process control, sequencing, alarms and interlocks. AI can operate above this control layer to identify optimization opportunities based on changing process conditions.

High-quality industrial data remains essential. AI-based optimization depends on accurate information from sensors, controllers, drives and field devices. A reliable automation architecture therefore remains the foundation for successful AI deployment.

The integration of AI with DCS technology could become particularly important for industries facing rising electricity costs and sustainability targets. Food and beverage manufacturing, chemical processing, pharmaceuticals, oil and gas and other energy-intensive industries are increasingly looking for ways to improve production efficiency without replacing their entire automation infrastructure.
